Cosplay.. and metal stuff

Yes! Costumes and shit! No! Not loud music with blaring guitar solos!

My friends have finally convinced me to go to a con (fuck!) and I figured if I'm going to go, then i'm going to go with my balls pressed up against the window that is otherwise known as life.

That means, a bitchin' ass costume. Namely, this shit right here:

Now, for the most part I have it figured out. But that mask, that's gonna be a tricky little bastard. Almost entirely because I want to make it out of steel. Most people I've talked to have said to use foam/carboard/resin or something but all of that looks too hokey for me and I want this to be legit. I don't want it to look or feel like a costume, but an actual uniform. Ya dig?

So what does this mean? Means I gotta learn me some metal shaping. A quick googlin' and a stop by the local hotrodders shop has proved to me that the average jerkoff can totally bend steel to his will with relative ease assuming he has the right tools. I even found out you can do this without the big machinery and slam that shit oldskool with a hammer and anvil.

I just wanted to know if anyone here had any experience, or knows anyone with any experience with metal shaping, particularly regarding cosplay. I know I've seen some 501st guys with metal stormtrooper armor and some of the mandalorian guys do it too, so I know it's gotta be at least manageable for the average joe.
 
well i have experience with blacksmithing and with machining but no experience with cosplay, with that in mind i am happy to give as much help as i can. The less tools you have the longer it will take to make a mask like that. if i were to attempt to make that mast i would cut out the different shapes on a bandsaw, drill the holes, and weld them together then grind and sand it down. this would allow you to use thick steel plates that would look great. however this method requires that you have a bandsaw and a welder. so my question to you is what tools do you have available to you to make this.

I'm not going to be using incredibly thick metal. I was hoping like 1/4 -1/2 thick and as far as heat is concerned I'm not worried. I'll only be wearing it for a couple hours each day tops, and I'm well used to being hot already.

And I want it to have some weight to it. Makes it feel more legit; not a huge fan of "costumes" really, they feel weird.
